1) Introdu ction The following document is aimed at describing the building elements, power connections, the use and maintenance the variable message sign (VMS), model VerbaTRAFFIC FCxS500.
2) Generalities The signs are employed in motorway transit areas in order to inform motorists about any conditions of traffic flow related problems (queues, accidents, road-work, etc..). The above mentioned environment is characterized by the occasional presence of dark oily particles due to vehicle emissions (truck and full trailer exhaust); more so, during the winter by the presence of salt transported and pulverized by HGVs in transit and the site is subject to low temperatures and high humidity levels. The VMS are subject to strong wind gusts featuring pressures and counter pressures generated by vehicle passage, inflicting both solicitations and vibrations to the sign structures. On the highways panels are mounted on gantries placed at an adequate height from the ground, on the street centre line. At the base of these gantries all the accessory devices are located. If the gantry is placed in a tunnel, it is necessary to foresee specific supports that enable the fixing to the tunnel ceiling, or in case the panels should be mounted at the tunnel entrance, to the entrance vault of the tunnel. Thanks to a specific communication system, the panel is in connection to an operating central unit, which sends the messages concerning the viability status and receives the data regarding the function status of the panel. In the dry contacts version, a status of executed visualization of the image is sent back.

3.2) Mechanical features/inst allation The panels were designed while taking into account installation modalities, environmental conditions and ease of maintenance. Environmental conditions: given the constant presence of aggressive agents such as saline mists and petrol exhaust particles, the materials employed for the casing, screen and external bolts and screws have been selected with characteristics of inoxidizablity (anti-rust), inalterability (with particular regard for painting, realized with epoxy polyester paints) and mechanical resistance. Casing: composed of an aluminium sheet, 20/10 thickness, or INOX steel, shaped and seam welded, avoiding sharp edges and pointy corners. Screen: The front of the panel is made of an aluminium sheet, 15/10 thickness, or INOX steel, that is painted opaque black, with holes in correspondence of each single led, internally protected against water and dust infiltrations by a UV stabilized and antishattering polycarbonate screen. The polycarbonate screen is sealed to the front metal sheet with polyurethane glue and perforated counter plates onto which the led circuit boards are fastened by means of screws. Internal area: The electronic led boards are mounted on the internal horizontal counter-plates. The plates have a hole in correspondence of each pixel that allows led visibility from all directions; the counter-plates are employed in order to avoid direct beaming on the electronic boards and improve heat dissipation. The led boards are mounted via M3 male connectors (solidly connected to the plates), nylon washers and self-locking M3 nuts; each board has more connecting points. The control signal amplification/distribution boards for led switch-on and diagnostics are mounted on the internal sides by support plates that also carry the power-line ducts. Power supply units (n°1 with 150W-12VDC + n°1 with 60W-5VDC + n°1 with 25W24VDC) are fixed to a counter plate mounted on side part of the casing, easily accessible if the maintenance door is open. The main power units (230Vac) are gathered in electric ducts, as are the secondary units (5 - 12 - 24 VDC) . Component dislocation has been optimized in order to ease VMS maintenance: easy access and led board removal, replacement in case of breakdown with standard tools (hex socket wrench). Hatches: the front part of the VMS is closed by means of 1 hinged hatch, which opens in a 90° angle; a gas compression spring keeps the hatch open. The hatch has a fixed handle and n.2 locks that may be opened with a standard “ Southco” socket key in nickel plated steel.

The waterproof and dustproof features in the mobile coupling parts (hatch) are ensured by the particular shape of the mechanical elements and by a 15x5mm flat closed cell sealing in neoprene, glued to the internal hatch surface. 3.3) Electric characteristics / connections Outside connections: the use of the following cables is advised: - 3x2.5 mm2 cable, type FG7OR –0,6/1KV for 230VAC power supply - 3x22AWG cable, triple shielded twisted pairs, cable sheath in polyurethane for serial connection (RS 485 with possible local connections) - UTP cat 5 cable, cable sheath in polyurethane for Ethernet connection - Multipolar control cable for dry contacts control. - Singe mode optical fiber cable (if optical fiber connection is foreseen)
Internal cables: the internal connections, for the power supply part, are realized with cable conductors and cable electric ducts. The unipolar power supply 230VAC is wired with cables having a 1.5 mm 2 minimum cross-section. Phase = brown Neutral = blue Ground = yellow/green The power supply cable comes to a terminal board identified with: 1 = phase 230VAC 2 = neutral 230VAC T = ground In the model with connectors, the power supply and the control signals are managed by the connector itself. The 230VAC connection parts are duly sheltered from accidental contacts and duly identified. The terminal board for the serial RS485 line is identified as follows: 7 = common 8 = - RS485 9 = + RS485 The central CPU is equipped with RJ45 female connection for Ethernet. Conductors with different sections are used for low powered connections (5VDC, 12VDC and 24VDC power supply) to reach the single boards: (led board supply) +12VDC (+led) = red 1,5mmq +5VDC (+logic) = orange 1,5mmq 0VDC = black 1,5mmq On polarized connector

The connections of the control signals between the CPU board and LED boards are actuated with a flat cross-sectioned cable and polarized connectors. All cables are in compliance with CEI 20-22. Electronic boards: electronic components are mounted on aluminium supports equipped with threaded male or female inserts, in connection with the casing thanks to screws and rivets (in case maintenance disassembling is not required). The assembling of the components is done putting boards, power suppliers etc. in correspondence of each relevant insert, and completing the fixing with self blocking nuts, which, in case of maintenance, can be easily removed with standard tools (usually a 5,5mm hexagonal socket key is enough). Each LED circuit board (p.c.b. 0607) is mounted on 3MA male inserts and blocked with 3MA self-blocking nuts; the replacement of a board requires the extraction of the connector (one power supply connector with max. 12VDC power and one of flat cable signal) and the unscrewing 3MA nuts. The operation requires a 5,5mm hexagonal socket key. CPU board with expansion (p.c.b. 0429+0216) is mounted with 3MA inserts and nuts; all connectors are polarized and marked to facilitate recovery in case of replacement/maintenance. The control board (p.c.b. 0504) is mounted on 3MA inserts and nuts, its replacement requires the extraction of the connectors and the unscrewing of the self-blocking 3MA nuts. Serial line termination board (p.c.b. 0930) is mounted on top of the CPU + expansion ensemble only on panels foreseeing a serial line command. Optical fiber converter (10-100B-TX : 100BFX Media Converter) is mounted on the inside panel only for the versions which foresee optical fiber command.

4) Functio n Upon switch-on the panel, in absence of programmed messages, the panel displays the “blank” status (no symbol). In case of serial line, Ethernet or optical fiber command from the Host, that manages the VMS active locations of the network located in the control centre, it is possible to activate at any time the display of a pictogram of the graphic display and of a message on the alphanumeric display. Upon switch on, the dry contacts version may display two different status: “blank” (no symbol) or “red cross”, according to the previously defined configuration (on the highway/in tunnel or toll station). The message activation modalities are illustrated in the specific manual. The panels may be programmed with a series of parameters that set the functions under standard and particular conditions: - Brightness level: the panel keeps the led brightness at a fixed value. - Automatic brightness: the panel is equipped with a brightness sensor. 4.1) Communic ation pr otocol Each panel is equipped with a panel control board, with 10/100 TX Ethernet connection for the wiring to the LAN net. This board makes it possible to define an IP address specific for each panel in order to establish a connection to the management host of the VMS installations. The LAN network structure for the connection to the installations and the IP address is described separately. The communication between the management host and the installations happens through a data exchange whose specific format is described in the relevant manual. The connection to the central unit is possible thanks to a RS 485 serial connection with specific protocol as well. In the dry contacts version the activation of the pictograms from remote control happens through an electric contact free from power: relays contact with 10mA 24VDC max. power derived from the panel, the maximum distance allowed between the controls and the panels (connection wire l ength) is no more than 300m. For what concerns the wiring please note the attached documentation.

5) Reliability and maint enance The VerbaTRAFFIC panels have been designed while taking into consideration the critical elements that interfere with reliability and ease of maintenance: - Sturdy mechanical structure, made of materials resistant to aggressive agents and vibrations - Electronic components with a high MTBF (Mean Time Between Failures) - Precise wiring - Static led control - Tested firmware - Board modularity - High level of function integration - Reduction of the number of mechanical and electric elements 5.1) Preventive maintenance The panel is composed of static elements that under normal circumstances do not require maintenance aimed at preventing breakdowns and/or malfunctions due to component wear. 5.2) Correctiv e maint enance For the elements, described in the previous paragraphs, replacement is necessary if breakdowns or malfunctions are detected: - cut power off - unlink the electric connector from the damaged device - unscrew the M3 self-blocking nuts that clamp the device; the use of a 5.5mm hex socket wrench is advised for this operation - replace the component, restore screws and connections - switch-on power supply and test the device The other components, of electric and electronic nature, are modular elements, mechanically mounted on support frames by means of threaded inserts (solid with the frame), with any dividers in insulating materials and M3 self-blocking nuts: in order to replace the component (LED circuit board, CPU board, temperature sensor board, signal distribution board, AC/DC power supply unit, service lighting, service sockets) the use of a 5.5mm hex socket wrench to unscrew the self-blocking M3 nuts will suffice. The electric board connections are realized with extractable polarized connectors; before board removal assure that all c onnectors have been unlinked. All the conductors for the power supply units are wired to the equipment terminals: disconnect the cables (the conductors are identified by a colour code: yellow/green=ground, blue=neutral 230VAC, brown=phase 230VAC, red=+12 VDC, black=0VDC, orange=+5 VDC logic), from the power supply unit terminals (the antiloosening terminals are identified by a plate that specifies their purposes); unscrew the nuts securing to the frame; replace with equipment of identical model; rewire and test the functioning. NOTE: replacement interventions of broken or malfunctioning components must be executed whi le power is sw itched-off and only b y trained technicians.

5.4) Troubleshooting/diagnostics The on-board panel CPU is able to detect and transmit to the local control unit some panel functionality anomalies, for instance: - Broken LED: the alphanumeric panel may be “switched-off” if more than “n” pixel are in short circuit or interrupted; the diagnostic of the led functioning status is executed continuously, “on-line”, with the panel switched-on and with message display active or neutral presentation (all LED are off). - Power supply availability - Integrity of the serial communications line between the panel and control unit (timeout: the panel “switches-off” automatically if communications with the ground control unit are interrupted for a time range exceeding the one pre-configured).
N.B. The dry contacts version gives back only the executed reception of the information, in o rder this t o be used for a synoptic panel or else. Breakdown search The localization of broken LEDs, which may be displayed thanks to a test program on a laptop, it is possible to see immediately the position of the LED boards that have to be replaced. Other possible break down are: - The panel does not switch-on: check power supply voltage, switch and electric protection positions; automatic switch in the panel in “on” position; power supply units in the panel are live and functional (green LED i s on); CPU fed and connectors linked; blank message sent (all switched-off); LED are off due to absence of communications with the control unit. - The panel partially switches-on: if part of the panel remains off the possible breakdown must be checked (or protection status due to short circuit or overcharge) in the 12VDC power supply unit; if all the LED of a particular delimited area are off then check the power supply of the corresponding LED circuit boards, check the connectors; if a breakdown for more contiguous boards is suspected then replace the boards one at a time starting from the left-most one (seen from behind) and test the functionality for each replacement, verify the status of the board controller in correspondence of the LED circuit boards that are off, verify sent message. - Panel display is stuck on one message: verify possible communications defect on the serial line, replace the CPU board.
- Luminosi ty can’t be adjusted: verify photocell cleanliness (on the lower right side of the screen); verify electric connections; verify that Host has not set a fixed luminosity level, replace photo-sensor TSL235 on the first led circuit led board.

6) Certi fic ations and testing Once mechanical and electric assembly has been finished, the panels undergo accurate controls and tests. For each type of test general or electrical safety tests a Q1204 form is filled out. The tests described above also include luminance measurements by electronic device CHROMA-METER CS 100 brand MINOLTA.
7) Labeling The various devices (panels and control units) are identified by an adhesive label in indelible characters applied on the back and on the interior sides of the panel with the following data: - Builder logo and address (Aesys) - Homologation mark CE - Panel name - Serial number (s/n) - Power supply allowed - Maximum power required.
