INTRODUÇÃO

INTRODUCTION

Este Manual visa atender as necessidades básicas para uma perfeita manutenção nas Caixas de Câmbio, tipo ZF - S6-1550 ES-1. O profissional técnico encarregado pelo serviço deverá seguir rigorosamente os itens abaixo: - Ler com atenção as instruções contidas neste Manual; - Manter o local de trabalho limpo e organizado; - Lavar a transmissão antes de desmontá-la; - Juntas, chapas-trava, vedadores e peças com desgaste excessivo ou danificadas deverão ser substituídas; - Observar se peças com desgaste normal de uso, devem ou não ser substituídas; - Observar os valores de ajuste e torques de aperto contidos neste Manual; - Manter furos e canais de lubrificação sempre livres de graxa ou qualquer outro material; - Ler com atenção as Informações de Serviço (I.S.), referentes a possíveis alterações; - Utilizar sempre PEÇAS ORIGINAIS ZF. Ao solicitar peças de reposição para as transmissões, deve-se mencionar o tipo, o nº de série da caixa e a Lista Unitária. Estes dados encontram-se gravados na plaqueta de identificação, localizada na parte lateral da carcaça.

This manual aims to give the basic needs for a perfect maintenance of gearboxes of the ZF - S61550 ES-1 type. The technician responsible by the service must strictly follow the items below: - Read the instructions contained in this manual thoroughly and carefully; - Keep the workplace clean and tidy; - Wash the transmission before disassembly it; - Gaskets; locking plates, sealing parts with damage or excessive wear should be replaced; - Check if parts with normal wear should be replaced or not; - Observe the adjustment torque specifications and pressure torques contained in this manual; - Keep holes and lubrication channels free from grease or any other material; - Carefully read the Service Information (S.I.), about possible alterations; - Always use ZF ORIGINAL PARTS. When ordering replacement parts for the transmissions, mention the type, serial number of the box and the unit list. This information is engraved on the type plate situated at the side of the housing.

DESCRIÇÃO

DESCRIPTION

EASYSHIFT-1, é um sistema eletropneumático de mudanças de marchas que foi desenvolvido e produzido pela ZF, para facilitar e proporcionar um maior conforto ao motorista. A alavanca do sistema ES-1 é similar a alavanca de um automóvel e com a mesma facilidade de operação. O sistema ES-1 é um complemento para a caixa de mudanças manual, através do qual o mecanismo de mudança de marchas convencional é substituído por cilindros pneumáticos para o engate e desengate das marchas. Os cilindros de deslocamento longitudinal e transversal, são projetados para proporcionar uma troca rápida e segura.

EASYSHIFT-1, is an electro-pneumatic system of gear change that has been developed and produced by ZF to make the driver's life easier and to offer him more comfort. The lever of the ES-1 system is similar to that of a car, and is just as easy to use. The ES-1 system is a complement to the manual gearbox, through by which the traditional manual gear shift is replaced by pneumatic cylinders for entering and leaving gears. The longitudinal and transversal shifting cylinders are designed in a way that allows a quick and safe gear change.

FUNCIONAMENTO

OPERATION

Ao acionar a alavanca (sinalizando a intenção de mudança de marcha) um sistema de cames ativa ao micro-interruptor correspondente, que transmite sinais elétricos ao conjunto central de válvulas integrado à caixa através do chicote elétrico. No conjunto central de válvulas estão situadas as válvulas solenóides e a válvula de mudança principal, responsável pelo controle do acionamento dos cilindros pneumáticos. Assim que o pedal da embreagem for acionado, um sinal elétrico é transmitido pelo interruptor à válvula de mudança principal, que controla o fluxo de ar comprimido para o cilindro pneumático correspondente à intenção de mudança sinalizada pela posição da alavanca. Após soltar a embreagem, ou após 3 segundos controlado eletronicamente, a alimentação de ar é interrompida e a central eletro-pneumática ficará desprovida de pressão.

On moving the lever (showing the intention of gear change) a system of cams activates the corresponding micro-switch, that sends electric signals to the central group of valves, integrated with the gearbox through the electric "whip". In the central group of valves are the solenoid valves and the main gear change valve, which is responsible for setting the pneumatic cylinders in motion. Once the clutch is pressed, an electric signal is transmitted by the switch to the main gear change valve, that controls the flow of compressed air to the pneumatic cylinder that corresponds to the intention of change shown by the lever's position. After releasing the clutch, or after 3 seconds (electronically controlled), the feeding of air is stopped and the electropneumatic centre will have no pressure.

O comando eletrônico comanda o bloqueio de segurança. Trata-se de um bloqueio de seleção, aliado ao pino de bloqueio interlock que, em função da rotação de saída (medida pelo sensor de saída), impede a seleção de marcha não adequada, impedindo danos a caixa e motor por sobre rotação. Por comparação, com valores de rotação máximas registrados em memória, o comando aciona ou não o bloqueio, que impede que a troca de marchas pretendida se efetue no conjunto da alavanca de mudanças e no câmbio propriamente dito. Somente poderão ser efetuadas mudanças de marcha que envolvam engates de marchas correlatas (mesma haste de mudança na carcaça). Para sinalizar perigo de sobre-rotação nesses casos, pode ser utilizado o alarme sonoro (opcional) no painel para alertar o motorista.

The electric command controls the safety block. We are talking about a selection block, allied with the interlock block pin that, depending on the exit rotation (measured by the exit sensor), prevents the selection of an inappropriate gear, thus avoiding damage to the gearbox and engine through over-rotation. By comparing with the maximum rotation value stored in memory, the command sets the block into action or not, thus avoiding the carrying out of the intended gear change in the gear shift lever and in the gearbox itself. It will only be possible to change gears if it involves entering correlated gears (on the same change shaft on the frame. To warn about the danger of over-rotation in these cases, the audible alarm (optinal) on the dashboard can be used to warn the driver.

COMANDO ELETRÔNICO EST-11

ELECTRONIC CONTROL EST-11

O comando eletrônico EST-11, tem as seguintes características: - Bloqueia reduções de risco - Emite o sinal para um alerta sonoro ou luminoso para sobre rotação - Supervisiona a função “desligar freio motor” ao passar pelo neutro.

The electronic control EST-11, has the following characteristics: - Blocks risky reductions - Sends a signal for an audible or luminous warning of over-rotation - Controls the "turns off motor brake" function while passing the neutral position.

No comando eletrônico estão armazenados dados do motor e da caixa de câmbio. Ele recebe e processa os sinais emitidos e envia comandos aos diversos periféricos. As diversas ligações de cada componente no comando eletrônico estão detalhadas no esquema elétrico do chicote. (Fig. ES-8)

In the electronic control, the data about the motor and the gearbox are stored. It receives and processes the emitted signals and sends controls to the various peripherical devices. The different connections of each component are detailed in the electric scheme of the "whip". (Fig. ES-8)

MONTAGEM DO EST-11

ASSEMBLY OF THE EST-11

A instalação do módulo eletrônico EST-11 deve ocorrer em local apropriado do veículo. O mesmo deve estar protegido de: - Umidade elevada (limite: + 40º C / 95% umidade relativa) - Temperaturas externas (limite: - 40º C / + 70º C) - Assentamento de poeira - Respingos de água

The EST-11 electronic module must be installed in an adequate place in the car, and must be protected from: - Excessive humidity (limit: + 40º C / 95% relative humidity) - Outside temperatures (limit: - 40º C / + 70º C) - Settling of dust - Splashes of water

Obs.: Procurar montar junto ao quadro elétrico do veículo. Todas outras instalações, devem ter o acompanhamento e a orientação de um técnico da ZF. A colocação do conector do módulo, deve ser de fácil acesso e de fácil remoção para futuras manutenções. A carcaça do módulo deve estar integrado com o chassis do veículo ou interligado via cabo apropriado.

N.B.: Try to assemble it near the vehicle's electric switchboard. All other installations must have the advice and supervision of a ZF technician. The place of the module's connector must be easily acessible and it must be easily removable for future maintenance. The housing of the module must be integrated with the vehicle's chassis or interlinked through a suitable cable.

ATENÇÃO Para os seguintes casos a ignição deve ser desligada e a chave retirada: 1 - Acoplamento do conector no módulo EST-11. 2 - Desligamento da bateria do quadro elétrico. A ignição deve estar desligada e o conector separado do módulo EST-11 nos seguintes casos: 1 - Consertos elétricos no veículo. Ex.: Soldas-elétricas. 2 - Teste de isolamento elétrico na unidade.

ATTENTION For the following cases the ignition must be switched off and the key removed: 1 - Coupling of the connector in the module EST-11. 2 - Battery disconnection of the electrical switchboard. The ignition should be switched off and the connector separated from the module in the following cases: 1 - Electrical repairs to the vehicle. Example: Electric welding. 2 - Electrical isolation tests on the unit.

INTERRUPTOR DE PRESSÃO

DESCRIPTION:

Este módulo tem a função de interromper a alimentação de ar comprimido aos cilindros de engate e seleção, caso o motorista permaneça por mais de 3 segundos com o pedal de embreagem acionado. Ex.: Em semáforos ou congestionamento. Para engatar uma marcha após este procedimento, não é necessário tirar o pé da embreagem e tornálo a pressionar, pois passando por neutro, automaticamente a alimentação de ar é reativada.

This module interrupts the feeding of compressed air to the shift cylinder and selection gears, if the driver remains pressing the clutch pedal for more than 3 seconds. Example: At traffic lights or in traffic jams. To enter a gear after this procedure, there is no need to release the clutch and press it again because, passing through neutral, the supplying of air automatically re-starts.

SENSOR DE EMBREAGEM

CLUTCH SENSOR

DESCRIÇÃO: O sensor da embreagem é um sensor de proximidade. Ele envia para o módulo eletrônico o sinal de que o pedal da embreagem está pressionado (acionado) e conseqüentemente a embreagem está separada. O sensor é do tipo NA (normalmente aberto).

DESCRIPTION: The clutch sensor is a proximity sensor. It sends a signal to the electronic module if the clutch pedal is pressed (activated) and consequently the clutch is separate. The sensor is of the NA type (normally open).

MONTAGEM: O sensor deve ser montado de forma radial em relação ao pedal da embreagem. Ele não deve ser de modo algum usado como batente. Montar o sensor de tal maneira, que somente com a embreagem completamente separada, haverá o chaveamento elétrico e conseqüentemente o envio do sinal para o módulo. O pedal deve ter uma folga de 10 - 21 mm, antes de atuar o sensor. No pedal de embreagem deve ser fixado uma chapa de metal, com largura mínima de 20 mm. Pedal de embreagem Clutch pedal

ASSEMBLY: The sensor must be assembled radially in relation to the clutch pedal. It must never be used as a bumper. Assemble the sensor in such a way that these will only be an electric keying, and consequently the sending of a signal to the module, if the clutch is completely separate. The pedal must have a clearance of 10-21mm, before setting off the sensor. A metal plate at least 20 mm wide must be fixed to the clutch pedal.

AJUSTE DO SENSOR Para obter um acionamento exato do sensor e um funcionamento perfeito, devem ser feitos dois ajustes: - O ponto de acionamento é obtido por um ajuste preciso da chapa fixada do pedal da embreagem. A chapa deve cobrir o sensor completamente durante a sua atuação. - A distância do sensor à chapa deve ficar entre 2 e 4 mm. O ajuste é feito através do movimento giratório do sensor, que está rosqueado em duas porcas. Alcançando a posição correta, deve-se travar as porcas de maneira a impedir que a vibração do veículo as solte e modifique a posição ajustada. VIDE I.S. Nº SEE S.I. Nº

ADJUSTMENTS TO THE SENSOR To obtain perfect operation and exact activation of the sensor, two minor adjustments should be made: - The activation point is obtained by a precise adjustment of the plate fixed to the clutch pedal. The plate must entirely cover the sensor while it is in action. - The distance between the sensor and the plate must be between 2 e 4 mm. The adjustment is carried out by means of turning the sensor that is screwed to two nuts. Reaching the correct position, the nuts must be locked, in order to prevent the loosening of the nuts or modifications in the adjusted position due to the vehicle's vibration. 13

SINCRONIZAÇÃO (3ª, 4ª, 5ª e 6ª marcha) A Fig. 1550-96 ilustra o modelo de um conjunto de sincronização ZF, o qual tem a finalidade de equalizar as rotações entre engrenagem e luva de engate. Com isso a mudança de marcha será rápida e segura sem necessidade de debreamento duplo nas mudanças no sentido progressivo (1ª, 2ª, 3ª,...) ou no regressivo (..., 3ª, 2ª, 1ª).

SYNCHRONIZATION (3rd, 4th, 5th e 6th gear) Figure 1550-96 shows the model of a ZF synchronization assembly, that has the function of equalising the rotations between the gear and the sliping sleeve. With this, the gearchange will be quick and safe, without the need for double clutch on up gearchanges (1st, 2nd, 3rd,...) or on down (..., 3rd, 2nd, 1st) gearchanges.

A Fig. 1550-97 ilustra o funcionamento do conjunto de sincronização. Ao mover a luva de engate, a partir da posição em neutro, para a direita ou esquerda, o anel de sincronização correspondente é acionado pelos pressionadores contra o cone de fricção do corpo de acoplamento. Com isso ocorre uma pressão axial entre os cones, o que iguala as velocidades da luva e da engrenagem, permitindo engate de maneira suave.

PARTS INSPECTION

Limpar cuidadosamente todas as peças e remover os resíduos de massa de vedação das superfícies de contato. Examinar todas as engrenagens quanto ao estado dos dentes e superfície de trabalho dos rolamentos. Verificar criteriosamente os roletes e pistas dos rolamentos substituindo em caso de desgaste. Todos os retentores, juntas e anéis trava deverão ser substituídos.

Carefully clean all parts, removing the sealant residues of the contact surfaces. Examine all gearing, looking at the state of the teeth and of the working surface of the bearings. Carefully check the bearings rollers and tracks replacing them in case of wear. All shaft seals, gaskets and retaining rings must be replaced.

AVALIAÇÃO DO SISTEMA DE SINCRONIZAÇÃO

SYNCHRONIZATION SYSTEM EVALUATION

Antes de montar o conjunto, verificar o desgaste dos anéis sincronizadores e dos corpos de engate. Medir com um calibrador de lâminas, a distância entre a face do corpo e do anel em pelo menos dois pontos opostos. Para 1ª e 2ª marcha, essa distância deverá ser no mínimo 1,5 mm e para 3ª, 4ª, 5ª e 6ª marcha no mínimo 0,8 mm. Obs.: Ao encontrar valores abaixo do especificado, verificar se houve desgaste no anel sincronizador no corpo de acoplamento ou em ambos. Após verificação, substituir o item correspondente, ou o conjunto.

Before the assembly mounting, check the wear of the synchronizer rings and the clutch bodies. Using a filler gauge, measure the distance between the body surface and the ring on at least two opposite points. For the 1st e 2nd gears, this distance must be at least 1.5 mm and for 3rd to 6th gears at least 0.8 mm. N.B.: On finding values below these specifications, check if there has been wear in the synchronizer ring, in the clutch body or on both, and replace the corresponding item or the assembly.

The strokes should be applied on the external bearing track of the bearing, always alternately uniformly over all its extension. Colocar a junta sobre a tampa, levantar a tampa para que fique distanciada do câmbio e posicionar a junta. Apoiar a tampa e colocar os demais parafusos posicionadores. Obs.: Aplicar massa de vedação nas roscas dos parafusos. Apertar os parafusos com 10 Nm. Place the gasket on the cover, lift the cover so it is further away from the gearbox and then put the gasket in place. Hold the cover and put the other positioning screws in place.
