3-9 EXERGY LOSS IN HEAT EXCHANGERS Heat exchangers are major components in most energy system, and they are the source of significant exergy losses. Heat exchangers are generally inefficient from an exergy standpoint because they have been designed in the past on the basis of low first cost that dictates a minimum-sized unit. To achieve the small-sized heat exchangers, the temperature differencebetween the fluid streams is maximized. However, the larger is the temperature difference in a heat exchangers, the greater will be the exergy loss during heat transfer. The basis of exergy loss in heat exchangers is discussed here relative to the design and operating conditions. Example 3-1 to show the procedure in developing the exergy loss in heat exchangers, a simple counterflow air-air unit (Figure 3-6) is considered. The temperature of the hot airstream is held constant while the temperature of the cold airstream is varied to show the variation of the exergy loss as a function of the temperature difference between the hot and cold airstream. It is assumed that 50,000 Btu/hr of heat is transferred to the cold airstream. These results indicate that the exergy loss through irreversible heat transfer may not negligible and should be considered especially in energy realated systems that have a number of heat exchangers. Example 3-2 Another important aspect of heat exchanger performance is the method of determining the efficiency of a heat exchanger. Generally, heat exchangers are rated according to their heat transfer effectiveness, which is (Kays and London 1958) When the heat capacity of the two fluid streams are the same, the heat transfer effectiveness can be replaced by the temperature effectiveness of the fluid stream The important of heat exchanger performance for low temperature cryogenic systems is highlighted by the research development efforts that are applied to those components despite the fact tha the temperature effectiveness of the fluid streams are around 96-98%. Figure 3-8 gives the condition of a typical helium recuperative heat exchanger for a cryogenic refrigerator. The heat balance on this heat exchanger gives a heat transfer effectiveness of The temperature effectiveness values of the helium flow streams are These high values of effectiveness indicate that the heat exchanger is designed well from a heat balance standpoint. However, the picture is quite different when the second law and irreversibilities are considered. The exergy values shown in Figure 3-8 are calculated for a reference condition of helium at 340 R and 1 atm pressure. The exergy balance using these values is Exergy released = Exergy absorbed Which shows that the exergy lost in the heat transfer is 400 Btu/lb. The exergy efficiency of this heat exchanger is then Exergy efficiency = These result show that this heat exchanger is not very efficient from an exergy standpoint. It is now desirable to ascertain the reason for the low exergy efficiency. To do this, the end temperature of the helium flow stream are varied to indicate the sensitivity of these areas. The exit temperatures of the warming and cooling streams are varied to provide temperature differences up to 30 K. The exergy balance made for these conditions result in the curves shown in Figure 3-9. The change in exergy efficiency is much greater for a given change in temperature, , at the cold end than for the same temperature change at the warm end. Trepp (1961) has pointed out that efficient heat exchanger design for low temperature operation will have the temperature difference between the fluid streams decreasing with decrease in temperature to minimize irreversible heat transfer losses. This can be done
by increasing the mass flow rate of the fluid stream in the low temperature area through reducing the flow area. The pressure drop of the fluid stream will be higher because of this change. However, in many cases the increased power for the pump or blower to move the fluid will result in only a small increase in exergy loss compared to the gain by reducing the temperature difference in the fluid streams. Bejan (1978b) gives a thorough discussion of this relationship between irreversible heat transfer and pressure drop. Another method of reducing the temperature difference in heat exchangers and the exergy loss associated with it is to increased the heat transfer area. This can be done by building a larger heat exchanger or adding extended surface fins to the primary surface. These method will result in increased first cost of the unit that must be considered in a trade off for the most effective life cycle cost and use of available energy sources. The advent of heat pipes or thermosyphon tubes has provided a useful technique to improve the performance characteristics of heat exchangers. These devices do not eliminate the major source of exergy loss in air – air heat exchangers, the boundary layer, but they do remove some of the constraints on designing thermally efficient heat exchangers. For example, the heat exchanger shown in Figure 3-10 uses heat pipes or tilted thermosyphons to transfer heat from the hot gas stream to the cold airstream. This type of heat exchanger would be used as an air heater in a power plant or to remove waste heat from exhaust gases of a processing plant. Since the hot gas and the cold Airstream can have varying mass flow rates, pressure levels, allowable pressure drops and different temperature levels and radiation heat transfer characteristics, the heat transfer geometries should generally be quite different fo overall optimum thermal performance of the heat exchanger. Conventional tubular type heat exchanger impose a constraint in this respect because of the difficulty of internally finning the tubes, and they generally require cross flow operation. The heat pipe heat exchanger can be designed so that the fins installed at the evaporator end of the pipe are different than those installed on the condenser end of the pipe. Counterflow operation of the flow streams can be easily accomplished for most effective thermal performance. However, the use of heat pipes in heat exchangers has little effect on the thermodynamic performance of the heat exchanger since the major thermal resistance to heat transfer is in the gas film boundary layer, which is not changed. Exergy losses in the heat pipe heat exchanger will be reduced to the extend that the heat transfer- pressure drop factor is better optimized because of the wider choice of heat exchange surface configurations available by using heat pipes.
