INTRODUÇÃO
INTRODUCTION
Este Manual visa atender as necessidades básicas para uma perfeita manutenção das Caixas de Câmbio ZF 16S-1650.
This manual aims to give the basic needs for a perfect maintena nce of gearboxes of the ZF 16S-1650.
O profissional técnico encarregado pelo serviço deverá seguir rigorosamente os itens abaixo:
The technician responsible by the service must strictly follow the items below:
- Ler com atenção as instruções contidas neste Manual.
- Read the instructions contained in this manual thoroughly and carefully;
- Manter o local de trabalho limpo e organizado.
- Keep the workplace clean and tidy;
- Lavar a transmissão antes de desmontá-la.
- Wash the transmission before disassembly it;
- Juntas, chapas-trava, vedadores e peças com desgaste excessivo ou danificadas deverão ser substituídas.
- Gaskets; locking plates, sealing parts with damage or excessive wear should be replaced;
- Observar se peças com desgaste normal de uso, devem ou não ser substituídas.
- Check if parts with normal wear should be replaced or not;
- Observar os valores de ajuste e torques de aperto contidos neste Manual.
- Observe the adjustment torque specifications and pressure torques contained in this manual;
- Manter os furos e canais de lubrificação sempre livres de graxa ou qualquer outro material.
- Keep holes and lubrication channels free from grease or any other material;
- Ler com atenção as Informações de Serviço (I.S.), referentes a possíveis alterações.
- Carefully read the Service Information (S.I.), about possible alterations;

Ao solicitar peças de reposição para as transmissões, deve-se mencionar o tipo, o nº de série da caixa e a Lista Unitária.
When ordering replacement parts for the transmissions, mention the type, serial number of the box and the parts list.
Estes dados encontram-se gravados na Plaqueta de Identificação, localizada na parte superior da carcaça.
This information is engraved on the type plate situated at the top of the housing.

Construção e Funcionamento
Construction and Operation
A caixa de Mudança ZF 16S-1650 é composta de uma caixa básica com 4 velocidades à frente e uma ré, um grupo redutor (planetário) montado posteriormente e um grupo desmultiplicador montado na parte dianteira da caixa.
The gearbox ZF 16S-1650 consists of a main section with four forward ratios and reverse, a rear mounted epicyclic range-change section and an integral front-mounted splitter gear train.
Pela combinação da caixa principal e do grupo redutor resultam 8 marchas engatadas em duplo "H". Além disso, estas marchas poderão ser desmultiplicadas através do grupo desmultiplicador possibilitando o uso de mais 8 marchas intermediárias, somando então 16 marchas totalmente sincronizadas.
The combination of the main gearbox and reduction gear group result 8 engaged speeds in double “H”. In addition, the splitter gears double the eight ratios of the main and range change gearbox to make available a total of 16 gear ratios all synchronized.

Descrição Geral Grupo Redutor - Versão duplo "H" O grupo redutor atua na faixa da 1ª a 4ª marchas e ré, permanecendo desacoplado na faixa de 5ª a 8ª. O engate e desengate do grupo redutor ocorre automaticamente através de acionamento pneumático quando se passa com a alavanca de mudança da posição de 3ªe 4ª marchas (1º H) para a posição de 5ª e 6ª (2º H) e vice-versa, bastando para isso vencer um ponto de pressão.

General Description Range Change Section - Double "H" Version The range change section acts in the range from 1st to 4th speeds and reverse, and remains uncoupled in the ranges from 5th to 8th. The engaging and disengaging of the range change section occurs automatically through a pneumatic drive when is shifted from 3rd and 4th speeds (1st H) to 5th and 6th (2nd H) and vice versa.

A relação de transmissão do grupo desmultiplicador está determinada de forma a dividir praticamente ao meio os espaçamentos entre as 8 marchas básicas ou seja, cada marcha da caixa de mudança possui uma posição lenta e rápida, pré-selecionada pneumaticamente através da tecla localizada no punho da alavanca de mudança e engatadas ao pisar no pedal da embreagem.
The splitter gear ratio has been designed to split the 8 speeds i.e. each speed of the gearbox has the high range (S) and the low range (L) which are pneumatically preselected.

The driver simply engages the splitter gear with the control valve, and presses the clutch pedal down.

Operação - Marchas Desmultiplicadas
Operation - Splited gears
Além das 8 marchas básicas, a 16S - 1650 possui o grupo desmultiplicador incorporado, possibilitando a obtenção de mais 8 marchas (desmultiplicação das 8 marchas básicas ). Essas marchas praticamente são relações intermediárias entre cada uma das 8 marchas básicas, ou seja, cada marcha possui uma posição lenta (L) ou rápida (R), pré-selecionadas pneumaticamente através da tecla existente na alavanca de mudanças e engatadas ao ser pressionado o pedal da embreagem. Exemplo Estamos em 1ª marcha lenta e queremos obter a marcha desmultiplicada 1ª rápida. Colocamos a tecla do desmultiplicador na posição "R"(assim a marcha "primeira rápida" estará sendo selecionada). O engrenamento da marcha dar-se-á pneumaticamente ao se pisar no pedal da embreagem, sem mudar a alavanca de posição. Se quisermos agora a 2ª marcha lenta, retornamos a tecla do desmultiplicador à posição "L". Ao posicionarmos a alavanca de mudança na 2ª marcha (para o que necessáriamente teremos que pisar na embreagem), automaticamente teremos a 2ª marcha lenta engatada, e assim sucessivamente.
In addtion to the 8 basic speeds, the ZF - 16S1650 has the splitter gear incorporated making possible to get more 8 speeds (splitting of the 8 basic speeds). These speeds are practically ontermidiate ratios between eahc one of the 8 basic speeds,i.e. each speed has low range (L) or high range. pneumatically preselected by the gear lever with range control valve and engaged when pressing the clutch pedal down.

Example: We are driving at 1st idle and want to get the splited gear 1st rapid. We put the control valve in the R position . (the “first rapid “ speed will be selected) The engaging of the speed is shifted pneumatically when you press the clutch pedal down., without moving the the gear lever position. If the driver wants the 2nd idle we put the control valve in the “L”’ position When placing the gear lever in the 2nd speed ( by pressing the clutch pedal down ) the 2nd speed will be engaged automatically, and so on.

As marchas básicas são engatadas em 8 posições sequenciais, do tipo "duplo H", pela alavanca de mudanças.
The basic speeds can be shifted through a double -H gearshift pattern lika a normal 8-speed gearbox.
O primeiro "H" comprende as marchas de 1ª a 4ª e ré e uma mola posicionadora mantém a alavanca na linha de engrenamento da 3ª e 4ª.
The first “H” comprises the speeds from 1st to 4th and reverse and positioning spring keeps the lever in the gearing from 3rd to 4h speed.
O segundo "H" compreende as marchas da 5ª a 8ª e para obtê-las é simplesmente necessário vencer um ponto de pressão após a 4ª marcha, movimentando-se a alavanca de mudança para a direita.
The second “H” comprises the speeds from 5h to 8th and to gewt them is simply necessary to surpass a pressure point after 4th speed, moving the gear lever to the right.
A mudança entre os "Hs" se dá de forma pneumática através da movimentação lateral da própria alavanca de mudança.
The gearshift between the “Hs” is performed pneumatically through the lateral movement of the proper gearshift lever.
Após a passagem para o segundo "H", uma mola posicionadora mantém a alavanca na linha de engrenamento da 5ª a 6ª.
After shifting to the second “H”, a positioning spring keeps the gear lever in the gearing from 5th to 6th speed.

No engate das marchas, quando houver passagens de um "H" para outro, principalmente se efetuado com rapidez, poderá acontecer que o engate do grupo redutor não se complete, ficando a luva de engate na posição central.
It may occur that during the engaging the speeds from a “H” to the other mainly if the speeds are carried out very rapid the engaging of the rang change section is not completed remaining the sliding sleeve in the central position.
O Interlock é um dispositivo mecânico com a finalidade de impedir que isso aconteça ou seja: ele bloqueia o engate das marchas da caixa de mudança enquanto não se completar o engate do grupo redutor.
The interlock is a mechanical device that was designed to avoid that kind of problem i.e. it blocks the gearbox speeds engaging while the range change section is not completed.

Sincronização A Fig. 1 ilustra o modelo de um conjunto de sincronização ZF, o qual tem a finalidade de equalizar as rotações. Com isso a mudança de marcha será rápida e segura sem um embreamento duplo na mudança para a marcha seguinte, e sem aceleração intermediária ao reduzir para a marcha anterior, mesmo em declives ou situações difíceis. A sincronização evita o embaraço que os motoristas possam ter antes de uma mudança de marchas. Eles usarão a alavanca de acordo com a necessidade com maior facilidade e de maneira uniforme, o que é muito útil no tráfego atual.

Synchronization Fig. 1 shows the construction of a ZF loch synchroniser. The use of lock synchronising device as a speed equaliser will enable the driver to carry out quick safe and noiseless gear changes without double declutching during up changes and also without actuating the accelrator pedal during down changes, even on downhill gradients and in difficult situations. The easier gear changes obtained wita a lock synchrronizer will induce the driver to change gear more frequently. This will improve his driving tactics,which is of great advantage in today's heavy traffic conditions.

A Fig. 2 ilustra o funcionamento e o corte do con junto de sincronização. O corte e o detalhe A ilustram a posição neutro. Ao mover a luva de engate, a partir da posição em neutro para a direita ou esquerda (Na figura, para a direita) o anel de sincronização correspondente é pressionado pelos pressionadores contra o cone de fricção do corpo de acoplamento. A diferença de velocidade entre as peças a serem acopladas, faz com que o anel de sincronização mova-se no sentido radial. Graças a este movimento que é limitado por topes de parada, os dentes chanfrados do anel de sincronização são prensados contra os dentes da luva de engate. Devido a pressão persistente sobre a luva e o movimento radial do anel de sincronização e sendo os dentes chanfrados em ambas as peças, produz-se uma pressão axial entre os cones de fricção do anel de sincronização e o corpo de acloplamento, o que reduz a diferença entre as velocidades a serem acopladas, efetuando-se assim a sincronização.
Fig. 2 shows the opreation and a sectional view of the ZF lock synchronizer. Sectional view and part A show the synchronizer in neutral position. When the sliding sleeve is moved from neutral position to the left or to he right (illustration example shows movement to the right) the respective synchronizer ring is pressed by the pressure pieces against the friction cone of the clutch body. Due to the existing difference in speed the synchronizer rinf turns immediately in radial direction until it encounters a stop situated in the synchronizer body and prevents any further movement of the sliding sleeve. Due to the persistent pressure in the slidingsleeve an d the contact pressure of the chamfered selectore teeth the rotational direction of the synchronizer ring is reversed. As soon as equalization of ratational speeds is obtained, when there is no longer any friction at work, the sliding sleeve can be moved into the teeth of the clutch body. The respective gear is engaged.

Fig. 3 shows the individual components of the ZF lock saynchronizer. The shape and design of the components may differ from those shown in the illustration.

PARTS INSPECTION
Limpar cuidadosamente todas as peças e remover os resíduos de massa de vedação das superfícies de contato.
Clean the contact surfaces carefully by thoroughly removing the selaing residual layer.
Examinar todas as engrenagens quanto ao estado dos dentes e superfície de trabalho dos rolamentos. Verificar criteriosamente os roletes e pistas dos rolamentos substituindo em caso de desgaste. Todos os retentores juntas e aneis-trava deverão ser substituídos.
Check all gears, mainly the teeth and bearing surfaces. Check accurately the rollers, bearing races and replace them in case of wear. All selaing rings, gaskets. and circlips must be renewed.
CHECKING WEAR LIMIT
AVALIAÇÃO DO SISTEMA DE SINCRONIZAÇAO
Before assembling the synchronizers, check the rings and clutch bodies for wear.
Antes de montar o conjunto, verificar o desgate dos aneis sincronizadores e dos corpos de engate.
Measure distance betw een cl utch body and synchronizer ring with feeler gauge at two opposite points. The distance (2) required for the basic gears and split must be at least 0,80 mm and for the

A distância (2) deverá ser no mínimo de 0,80 mm, para as marchas básicas e split. Para o grupo planetário, 1,20 mm. Obs.: Ao encontrar os valores abaixo do especificado, verificar se houve desgaste no anel sincronizador, no corpo de acoplamento ou em ambos. Após verificação, substituir o item correspondente, ou o conjunto.

Desmontagem Disassembly
DESMONTAGEM Remover a tubulação de ar, a válvula de acionamento do GV, a porca de fixação do êmbolo e o cilindro. DISASSEMBLY Remove the air pipe, the GV drive valve, the piston fixing nut and the cylinder.
Remover a tubulação de ar, o cilindro, a porca e o êmbolo de acionamento do GP. Remove the air pipe, the cylinder, the nut and the GP drive piston.
Retirar os parafusos de fixação e o posicionador da haste do garfo do GP. Remover o GP.
Take off the fixing bolt and the Gp fork rod positioner. Remove the GP.
Destravar e retirar os parafusos da arruela de encosto e com o extrator universal, sacar a engrenagem solar. Unlock and remove the screw, thrust washer and with the aid of a universal extractor, drive the sun gear out.
Trambulador Remover os pinos elásticos e a alavanca de engate. Remote Control Block Remove the tension pins and the gearshift lever.
Remover aválvula de acionamento do GP, as tampas laterais e superior. Remove the GP input valve, the side and upper covers.
Remover a tampa com molas, calços, pinos de retenção e pino da ré. Obs.: Para facilitar a desmontagem, comprimir os pinos de retenção e travá-los com dois pinos de diâmetro 5 mm. Remove the cover with springs, shims. retaining pins and the reverse idler shafts. Note: To facilitate the disassembly, press the retaining pins and lock them with two pins of 5mm.
Soltar a contra porca e o parafuso e retirar o segmento de arraste, arruelas, molas, anel-trava e bucha-guia do eixo de engate. Loosen the lock-nut and the screw and than take out the driving pin, washers, springs, locking ring and the guide bush of the selector shaft.
Soltar a contra porca e o parafuso e remover o eixo de engate, peças de bloqueio e lingüetas de engate. Loosen the lock-nut, the screws and remove the selector shaft, interlock components and drivers.
Retirar os parafusos da tampa de centragem; coincidir a marca do eixo piloto com a marca da tampa e removê-la. Unscrew the centering cover bolts; coincide the input shaft marks with the cover mark and remove it.
Remover a chapa de segurança e o anel bi-partido. Remove the tab washer and the split ring.
Retirar os parafusos de fixação e remover a carcaça 1 com 2 (dois) ganchos de sustentação nº 9X56 000 858. Unscrew the fixing bolts and remove the housing 1 with 2 (two) with the lifting device 9X56 000 858.
Retirar os parafusos de fixação do garfo, o retém da haste e removê-la. Retirar o garfo com as pastilhas. Unscrew the fork fixing bolts, the rod retainer and remove-it. Remove the fork with the pads.
Retirar o parafuso, remover o eixo, deslocar a engrenagem da marcha-a-ré até encostar na carcaça. Unscrew the bolts, the shaft, displace the reverse gear until it abuts to the housing.
Fixar o dispositivo 9X56 000 864 no eixo intermediário e, com o auxílio de um talha, remover o conjunto completo das árvores com os respectivos garfos. Obs: Em caixas equipadas com interlock pressionar o pino no furo do posicionador do GP para liberar a passagem das hastes. Fasten the device 9X56 000 864 on the layshaft and with the aid of a tackle remove the complete shaft´s assembly with the respective forks. Note: In case of gearboxes equipped with interlock press the pin on the hole of the GP positioner to release the rods passage.
Remover a engrenagem da ré juntamente com as gaiolas de agulhas e arruela de encosto. Remove the reverse idler gear together with the needle cages and thrust washer.
Remover o defletor de óleo, anel trava, rolamento, capa do rolamento do eixo intermediário, filtro e pino interlock. Remove the oil deflector, locking ring, bearings, layshaft bearing cap, fliter and interlock pin.
Remover o dispositivo e os garfos. Remove the device and the forks.
Eixo Secundário Separar os eixos primário e secundário. Main Shaft Separate the input and main shafts.
Fixar o eixo na morsa, destravar e remover a porca ranhurada com a ferramenta 9X56 000 867. Clamp the shaft in a vise, unlock and remove the slotted nut with the aid of tool 9X56 000 867.
Com um extrator universal apoiado na luva de engate, remover a engrenagem da 4ª marcha junto com um rolamento. Atenção para que os pressionadores não sejam expulsos pela ação das molas. With the aid of an universal extractor, rested on the sliding sleeve, remove the 4th speed gear together with bearings. Take care that the plungers are not expelled by the springs action.
Virar o eixo. Remover a engrenagem da marcha-à-ré juntamente com a pista do rolamento e arruela de encosto. Turn the shaft. Remove the reverse idler gear together with the bearing race and thrust washer.
Remover a engrenagem da 1ª marcha juntamente com o corpo de engate e a pista do rolamento da marcha-à-ré. Em seguida remover o rolamento de agulhas, corpo de acoplamento e anel sincronizador da 1ª marcha, luva de engate e pressionadores. Atenção para que os pressionadores não sejam expulsos pela ação das molas.
Remove the 1st speed gear together with the clutch body and the reverse gear bearing. Afterwards remove the needle bearing, the clutch body and 1st speed synchronizer ring, sliding sleeve and plungers. Take care that the plungers are not expelled by the springs action.
Remover a engrenagem da 2ª marcha juntamente com a pista do rolamento da 1ª marcha, o corpo de sincronização, anel sincronizador e o corpo de acoplamento. Retirar o rolamento de agulhas da engrenagem. Remove the 2nd speed gear together with the 1st speed bearing race, synchronizer body, synchronizer ring and the clutch body. Remove the gear needle bearing.
Virar o eixo a 180° e remover a engrenagem da 3ª marcha juntamente com o outro rolamento da 4ª, corpo de sincronização, anel sincronizador e corpo de acoplamento. Retirar o rolamento de agulhas. Turn the shaft to 180° and remove the 3rd speed gear together with the other 4th speed bearing, synchronizer body, synchronizer ring and clutch body. Pull the needle bearing out.
Árvore Primária Retirar a luva de engate com os pinos retens e as molas. Cuidado para que os pinos não sejam expelidos pela ação das molas. Input shaft Remove the sliding sleeve with the retaining pins and the springs. Take care that the pins are not expelled by the springs action.
Com a ferramenta 9X20 500 612 e uma prensa, remover a pista do rolamento do eixo primário junto com a engrenagem, corpo de acoplamento, anel sincronizador e rolamento de agulhas. Using the tool 9X20 500 612 and a press, remove the race of the input shaft bearing with the gear, clutch body, synchronizer and needle bearing.
Bomba de Óleo Retirar os parafusos e desmontar a bomba de óleo. Verificar a folga axial das engrenagens em relação a face da carcaça que deverá ser de 0,07 a 0,10mm. Obs.: A bomba não tem reparo. Em caso de desgaste, substituí-la completa. Oil pump Unscrew the bolts and disassemble the oil pump. Check the gear axial clearance in relation to the housing face that must be from 0,07 to 0,10 mm. Note: The pump cannot be repaired. In case of wear, renew it completely.
Eixo Intermediário Remover o anel trava do rolamento. Layshaft Remove the bearing locking ring.
Com a ferramenta nº 9X56 000 943 e prensa, remover o rolamento. Remove the bearing using the tool 9X56 000 943 and press.
Remover as engrenagens do eixo uma de cada vez. Remove the shaft gears one at a time.
Remover o rolamento do lado oposto do eixo intermediário utilizando a ferramenta nº 9X56 000 944. Remove the bearing from the layshaft opposite side using the tool nº 9X56 000 944.
Grupo Planetário GP Remover os parafusos, a arruela de encosto e sacar o flange de saída com um extrator universal. GP -Planetary Groupe Remove the screws, the thrust washer and pull the output flange out using an universal extractor.
Remover a tampa traseira com o rolamento e o eixo do velocímetro. Remove the rear cover with the bearing and speedometer shaft.
Remover a carcaça do GP e a engrenagem do sem-fim do velocímetro. Remove the GP housing and the speedometer worm.
Remover o corpo de acoplamento juntamente com o anel sincronizador e a luva de engate. Obs.: Envolver a luva de engate com um pano para evitar que os pressionadores sejam expulsos pela ação das molas. Remove the clutch body together with the synchronizer ring and sliding sleeve. Note: Wrap up the sliding sleeve with a cloth to prevent the plungers from falling off by the springs action.
Com um extrator universal remover o suporte das planetárias. Remove the planetary support using a universal extractor.
Remover o anel trava. A seguir remover o corpo de sincronização com auxílio de um extrator universal. Remove the locking ring. Afterwards, remove the synchronizer body with the aid of a universal extractor.
Remover o anel trava e o rolamento. Remove the locking ring and the bearing.
Remover o anel trava e o suporte da engrenagem anelar. Remove the locking ring and the ring gear support.
Introduzir as buchas elásticas totalmente dentro do eixo da planetária. Insert the tension pin completely into the planetary shaft.
Após retirar os eixos com as buchas elásticas, retirar a engrenagem com os roletes, arruelas intermediárias e arruelas de encosto. After removing the shafts with the tension pin, remove the gears with the rollers,intermediate washers and thrust washers.
Montagem Assembly
Eixo Intermediário Aquecer as engrenagens a 180ºC e montá-las no eixo. Obs.: 1. Certifique-se do correto posicionamento na prensagem hidráulica. 2. As engrenagens e o eixo deverão estar isentos de óleo e graxa. Layshaft Heat the gears to 180ºC and install them on the shaft. Note: 1. Make sure if the gears are placed correctly on the hydraulic press. 2. The gears and the shaft must be free from oil and grease.
Após o resfriamento das peças, montar o rolamento aquecido 100 a 120ºC. Em seguida montar o anel trava. Montar o rolamento do lado oposto do eixo utilizando o mesmo processo. After cooling the parts, install the bearings heated to 100 a 120ºC. Afterwards, place the locking ring. Using the same procedure install the bearing on the shaft opposite side.
Eixo Secundário Fixar o eixo em posição vertical. Montar o rolamento de agulhas, engrenagem de 2ª marcha, corpo de acoplamento e o anel sincronizador. Main Shaft Fasten the shaft in the vertical position. Install the needle bearing, 2nd speed gear, clutch body and the synchronizer ring.
Aquecer o corpo de sincronização a 120ºC e montá-lo no eixo observando a coincidência dos encaixes entre o corpo e anel sincronizador. Heat the synchronizer body to 120ºC and install it on the shaft observing if the synchronizer body and synchronizer ring are fitted correctly.
Aquecer a bucha do rolamento da 1ª marcha 100 a 120ºC e montá-la no eixo. Heat the 1st speed bearing bush 100 to 120ºC and install it on the shaft.
Montar a luva de engate. Em seguida montar as molas, os pressionadores, anel sincronizador, corpo de acoplamento, rolamento de agulhas e a engrenagem de 1ª marcha. Install the sliding sleeve. Afterwards install the springs, plungers, synchronizer ring, clutch body, needle bearings and the 1st speed gear.
Aquecer o corpo de acoplamento da marcha-a-ré a 120ºC e montá-lo no eixo. Obs.: O lado abaulado dos dentes deverá ficar voltado para cima. Heat the reverse clutch body to 120ºC and install it on the shaft. Note: The convex side of the teeth must be faced upwards.
Aquecer a pista do rolamento da engrenagem da marcha-a-ré 100 a 120ºC e montá-la no eixo. Em seguida montar o rolamento de agulhas e a engrenagem. Heat the reverse gear bearing race 100 to 120ºC and install it on the shaft. Afterwards, install the needle bearing and the gear.
Montar a arruela de encosto com o rebaixo voltado para cima. Em seguida montar a pista do rolamento traseiro aquecida 100 a 120ºC. Install the thrust washer with the recess faced upwards. Afterwards, install the rear bearing race heated 100 to 120ºC.
Virar o eixo a 180º, montar o rolamento de agulhas, engrenagem da 3ª marha, corpo de acoplamento e anel sincronizador. Turn the shaft to 180 º , install the needle bearing, 3rd speed gear, clutch body and the synchronizer ring.
Aquecer o corpo de sincronização a 120ºC e montá-lo no eixo observando a coincidência de encaixe entre corpo e anel sincronizador. Heat the synchronizer body to 120ºC and install it on the shaft observing if synchronizer body and the synchronizer ring are fitted correctly.
Montar o 1º rolamento na árvore, com a saliência da pista interna voltada para cima. Em seguida montar a luva de engate, molas e pressionadores, anel sincronizador e corpo de acoplamento da 4ª marcha. Install the 1st bearing on the shaft, with inner race salience facing upwards. Afterwards, install the sliding sleeve, springs and plungers, synchronizer ring and 4th speed clutch body.
Montar a engrenagem da 4ª marha com a face gravada (L. Motor) voltada para cima. Em seguida montar o 2º rolamento no sentido inverso ao 1º rolamento. Install the 4th gear with the engraved face (engine side) facing upwards. Afterwards install the 2nd bearing in the opposite direction to the 1st bearing.
Montar a porca ranhurada e com a ferramenta 9X56 000 867, apertá-la com 500 Nm. Em seguida, travar a porca.
Place the slotted nut and with the aid of tool 9X56 000 867, tighten it to a torque of 500Nm. Afterwards lock the nut.
Eixo Primário Posicionar o anel sincronizador e o corpo de acoplamento no eixo. Input Shaft Position the synchronizer ring and the clutch body on the shaft.
Após posicionar a engrenagem com as gaiolas de agulhas aquecer a pista interna do rolamento 100 a 120ºC e montá-la no eixo até encostar. After positioning the gears with the needle cages heat the bearing outer race 100 to 120 ºC and install it on the shaft until its abuts.
Posicionar a luva de engate com molas novas e retens. Levantar a luva até que os retens se encaixam nos rebaixos da mesma e baixá-la novamente encaixado assim os três retens de uma só vez. Position the sliding sleeve with new springs and retaining rings. Lift the sliding sleeve until the retaining rings fit on its recess and lower it again fitting the three retaining rings automatically.
Montar o rolamento da árvore secundária na carcaça e fixá-lo com o anel trava. Obs.: O anel-trava poderá ter uma folga de 0,10 mm. Em seguida prensar um novo defletor de óleo sobre o rolamento com a aba voltada para cima. Install the main shaft bearing on the housing and fasten it with the locking ring. Note: The locking ring can have a clearance of 0,10 mm. Afterwards, press a new oil deflector on the bearing with the convex edge faced upwards.
Montar a pista do rolamento traseiro do eixo intermediário até o completo assentamento. Usar a ferramenta 9X20 500 439 em conjunto com a 9X20 500 260. Install the layshaft rear bearing race until it fits completely. Use the tool 9X20 500 459 in conjunction with the 9X20 500 260.
Instalar a bucha-guia 9X95 100 105 e um dispositivo auxiliar no eixo secundário e introduzi-lo na carcaça em posição vertical até o completo assentamento. Install the guide bush 9X95 100 105 and an auxiliary device on the main shaft and insert it in the housing in vertical position until it fits completely.
Montar o rolamento do eixo primário na carcaça dianteira e fixá-lo com a ferramenta 9x95 000 014. Install the input shaft bearing in the front housing and fasten it with the tool 9X95 000 014.
Medida "A"
Virar a carcaça e introduzir o eixo primário até o completo assentamento no rolamento e proceder a medida "A" como segue: Colocar uma junta nova na face de assentamento da carcaça dianteira e medir a distância entre a face da carcaça e o rebaixo do corpo de acoplamento. Obs.: Medir em dois pontos opostos e anotar o valor médio. Subtrair a espessura da régua. Measurement “A” Turn the housing and insert the input shaft until it fits completely in the bearing and proceed the measurement “A” as follows: Place the new gasket on the front housing seat face and measure the distance between the housing face and the clutch body recess. Note: Measure at two opposite points and record the average value. Substract the ruler thickness.
Medida "B" Medir a distância entre a face da carcaça e a face plana do dente da engrenagem da 4ª marcha. Obs.: Medir em dois pontos opostos e anotar o valor médio. Subtrair este valor da espessura da régua. Efetuar o cálculo A-B. O calço deverá ter no minímo 0,6mm e no máximo 0,9 mm menor que o valor encontrado.
Measurement “B” Measure the distance between the housing face and the flat face of the 4th speed gear tooth. Note: Measure at two opposite points and record the average value. Subtract the obtained value from the ruler thickness. Calculate A-B The shim must be with min. 0,6 mm and max. 0,9 mm less than the value obtained.
Apoiar o anel escolhido no corpo do acoplamento e remover novamente os eixos das respectivas carcaças.
Rest the selected ring on the clutch body and remove the shafts of the respective housings again.
Posicionar a engrenagem intermediária da marcha-a-ré, com rolamentos de agulhas e arruela de encosto. Position the reverse intermediate gear, with the needle bearings and the thrust washer.
Posicionar a mola com o pino "interlock". Position the spring with the “interlock” pin.
Posicionar o rolamento de rolos no eixo e uní-lo ao eixo secundário. Install the roller bearing on the shaft and join it.
Unir os três eixos e posicionar os garfos de engate com as pastilhas. Instalar a ferramenta 9X56 000 864. Join the three shafts and position the gearshift forks with the sliding pads. Install the tool 9X56 000 864.
Colocar a bucha-guia 9X95 100 105 na parte traseira do eixo secundário e com o auxílio de uma talha, introduzir o conjunto na carcaça, observando o encaixe das hastes de engate. Após o completo assentamento do conjunto, retirar o dispositivo. Obs.: Em caixas equipadas com "Interlock", comprimir o pino durante a montagem , a fim de liberar a passagem das hastes.
Place the guide bush 9X95 100 105 on the rear part of the main shaft and with the aid of a tackle, insert the assembly into the housing, observing if the gearshift rods fit accordingly. Remove the device if the assembly is fitted completely. Note: In case of gearboxes equipped with “interlock” press the pin during the assembly, in order to release the rods passages.
Centralizar a engrenagem da marcha-a-ré e montar o eixo com o rebaixo voltado para o lado do parafuso trava. Colocar a arruela, roscar e apertar o parafuso com 150 Nm. Center the reverse gear and install the shaft with the recess faced to the locking screw. Place the washer, screw up and tighten the screw with 150 Nm.
Montar o garfo com as pastilhas na luva de engate do GV, introduzir a haste na carcaça e no garfo e fixá-la provisoriamente com um parafuso. Install the fork with the sliding pads on GV sliding sleeve, insert the rod into the housing and into the fork and fasten it with a screw temporarily.
Deslocar a luva totalmente para baixo e fixar o dispositivo 9X56 000 683 junto com a arruela de 6 mm na carcaça e apertar a porca o suficiente para a que a haste fique sem folga axial, porém possa permitir um movimento radial.
Displace the sliding sleeve completely downwards,fix the device 9X56 000 683 together with the washer of 6mm on the housing and tighten the nut enough until the rod is without axial clearance, thus allowing a radial movemnet.
Regular a posição axial do garfo através dos parafusos allen. Nota: Um parafuso tem a função de baixar a posição do garfo e o outro a de levantar. Apertar alternadamente os parafusos de forma a manter as pastilhas centradas na luva de engate, ou seja: - Com folga igual em ambos os lados. Após a regulagem, apertar os parafusos com 50 Nm e retirar o dispositivo. Adjust the axial position of the fork by means of Allen bolts Note: One screw lowers the position of the fork and the other lift it. Tighten the screws alternately keeping the sliding pads centered in the sliding sleeve, i.e: with equal clearance in both sides. After the adjustment, tighten the screws with 50 Nm and remove the device. Montar o filtro na carcaça. Em seguida montar uma junta nova.
Install the filter in the housing. Afterwards fit a new gasket.
Montar a capa externa do rolamento do eixo intermediário na carcaça II. Em seguida montar a carcaça II sobre I observando o encaixe das hastes dos garfos. Apertar os parafusos com 49Nm Install the outer cap of the layshaft bearing on the housing II. Afterwards install the housing II on the I one and make sure if the rods of the gearshift forks are fitted correctly. Tighten the screws with 49Nm.
Montar arruela de encosto do rolamento com o chanfro voltado para cima. Install the bearing thrust washer with the chamfer faced upwards.
Eliminar a folga do rolamento e montar o bi-partido com a ferramenta nº 9X56 000 855. Obs.: Valor de ajuste de anel: ± 0,05 mm Eliminate the bearing clearance and install the split ring with the tool nr. 9X 56 000 855. Note: Ring adjustment value: ± 0,05 mm.
Montar um novo anel de segurança sobre o bi-partido e traválo em 4 pontos equidistantes. Install a new retaining ring on the split ring and lock it at 4 equidistant points.
Folga Axial do Eixo Intermediário Com um martelo e um saca pino, bater levemente na pista externa do rolamento do eixo intermediário até eliminar a folga dos roletes. Layshaft Axial Clearance With the aid of a hammer and a soft drift, blows lightly on the layshaft bearing outer race until the rollers axial clearance is eliminated.
Medir a distância da face da carcaça até a pista do rolamento. Acrescentar a esse valor a espessura da junta. O calço deverá ser de 0,10 a 0,25 mm menor que o valor encontrado. Measure the distance from the housing face to the bearing race. Add to this value the gasket thickness. The shim must be from 0,10 to 0,25 mm less than the value obtained.
Com a ferramenta nº 9X95 000 214, montar o retentor na tampa de centragem. Install the shaft seal on the centering cover, using the the tool nº 9X95 000 214.
Posicionar o pino-guia da bomba com o furo da tampa de centragem. Position the pump guide pin with the centering cover bore.

Montagem da Tampa de Centragem Medida "A" Medir a distância da face da tampa até o alojamento da pista externa do rolamento do eixo primário. Adicionar a esta medida a espessura da junta. Centering cover assembly Measurement "A" Measure distance from the centering cover face to the outer race of the input shaft bearing location. Add to this measurement the thickness of the gasket.
Medida "B" Medir a distância da face do rolamento até a face da carcaça. Subtrair A-B. O valor encontrado será o valor do calço. O calço a ser utilizado poderá ser até 0,10mm menor que o valor encontrado. Selecionar o calço que proporcione a menor folga possível.
Measurement “B” Measure distance from the bearing face to the housing face. Substract A-B. The value obtained will be the shim value. The shim to be used can be up to 0,10 mm less than the value obtained. Select the shim with the least axial clearance if possible. Montar a tampa de centragem na carcaça. Obs.: Antes da montagem, posicionar o canal da engrenagem interna da bomba na direção do canal livre da tampa da mesma, para permitir a passagem do pino de arraste (vide desmontagem). Apertar os parafusos com 49Nm. Install centering cover on the housing. Note: Before disassembling it, position the inner gear channel of the pump in the direction of its cover free channel, to allow the passage of the detent pin (See Disassembly). Tighten the screws with 49Nm.
Montar arruela de encosto do rolamento do eixo secundário com o chanfro voltado para fora. Montar a engrenagem solar aquecida a 120ºC. Montar a arruela de encosto com tubo de lubrificação e apertar os parafusos com 49Nm, travando-os em seguida com arame. Install the thrust washer of the main shaft bearing with the chamfer faced outside. Install the sun gear heated to 120°C. Install the thrust washer with the lubricating pipe and tighten the screws to a torque of 49 Nm, afterwards, lock them with wire.
Trambulador Posicionar os pinos de retenção com as molas nos alojamentos. Remote control block Position the retaining pin with the springs in the locations.
Comprimir os pinos de retenção e travá-los com 2 pinos de diâmetro de 5mm.

Press the retaining pins and lock them with 2 pins of 5mm.
Posicionar as peças de bloqueio e as linguetas de arraste, observando a sequência numérica. Position the interlock parts and driver. Pay attention to the numerical order.
Posicionar na carcaça o posicionador com as molas e os pinos de retenção. Position in the housing the detent segment with the springs and the detent segment.
Montar no eixo de engate o anel-trava, a arruela de encosto, os rolos e introduzi-la na carcaça, passando pelas peças já posicionadas, observando que o furo cego (indicado pela seta) fique orientado para cima. Place the locking ring, thrust washer and the rollers on the selector shaft. After that insert them into the housing. Pay attention to the blind bores which must be faced upwards (see arrow).
Pressionar o posicionador com uma alavanca, colocar o parafuso de fixação e apertá-lo com 50 Nm. Em seguida travá-lo com a porca. Press the detent plunger with a lever, place the fixing screw and tighten it to a torque of 50Nm. Afterwards lock it with a nut.
Montar no eixo de engate o anel-trava na ranhura interna, a bucha-guia, uma arruela lisa maior, a mola interna, o anel de encosto e o outro anel-trava na ranhura externa. Fit on the gearshift shaft the locking ring into the inner groove, the guide bush, a bigger washer, the inner spring, the thrust washer and the other locking ring into the outer groove.
Montar a mola externa, arruela lisa grande, arruela de encosto e o segmento de arraste, travando-o com o parafuso "Allen" e a contraporca. Place the outer spring, big washer, thrust washer and the driving pin, by locking it with na “Allen” screw and the locknut.
Montar em seus alojamentos os pinos de retenção com as molas. Fit the stop pin with the springs into the respective places.
Montar o pino retém de seleção de marcha a ré no local conforme a seta. Em seguida montar as três molas do pino da ré, os apoios e as molas dos pinos de retenção, nova junta, tampa com parafusos e apertá-los com 25 Nm. Fit the stop pin of the gear shift selection (see arrow). After that place the three springs of the reverse bolt, the supports, the stop pin springs, new gasket and the cover with the screws. Tighten them to 25 Nm.
Montar novos retentores na tampa lateral, preenchendo o espaço entre eles com graxa. Montar todas as tampas com juntas novas, a válvula de acionamento do GP com o novo anel de vedação e apertar todos os parafusos com 25 Nm. Place new shafts seals on the side cover and fill the existing space between them with grease. Fit all the covers with new gaskets, GP input valve with new sealing ring and tighten all the screws to 25 Nm.
Montar a alavanca de engate no eixo, alinhar os furos e introduzir novos pinos elásticos. Install the gearshift lever on the shaft, align the bores and insert new tension pins.
Grupo Planetário Untar com vaselina o diâmetro interno das engrenagens planetárias e montar duas fileiras de roletes, separando-as com a arruela intermediária. Planetary Range Spread with vaseline the inner diameter of the planet gears and install two rows of rollers and separate them with intermidiate washers.
Montar as outras duas arruelas intermediárias, as arruelas de encosto (com o lado "tratado" voltado para a engrenagem) na planetária e montá-la na carcaça. Obs.: Em caso de desgate em uma das planetárias, substituir o jogo completo. Montar as outras planetárias.
Mount the other two intermediate discs, the thrust washers (with the “machined” side facing to the gear) on the planetary group and install them into the housing. Note: In case of wear in one of the planet s, renew the complete set. Install the other planets.
Centralizar as engrenagens e arruelas de encosto e montar os eixos observando o alinhamento dos furos indicados pela seta. Obs.: Os furos de lubrificação devem coincidir com os furos do suporte. Center the gears and thrust washers and install the shafts. Pay attention to the bores alignment indicated by the arrow. Note: The lubricating bores must coincide with the support bores.
Montar as buchas elásticas. Obs.: Não puncionar. Install the tension pins. Note: Do not punch.
Montar o suporte na engrenagem com dentes internos (anelar). Montar o anel trava. Install the support on the gear with inner teeth (annular). Place the locking ring.
Montar o conjunto no suporte das planetárias. Install the set on the planets support.
Posicionar o anel de encosto com o chanfro interno voltado para baixo. Em seguida montar o rolamento aquecido 100 a 120°C e o anel trava. Position the thrust ring with the inner chamfer facing downwards. Afterwards install the bearing heated 100 to 120°C and the locking ring.
Posicionar a placa suporte (corpo de acoplamento) e o anel sincronizador. Aquecer o corpo de sincronização a 120ºC e montá-lo no suporte com a saliência interna voltada para baixo, observando a coincidência dos encaixes do anel sincronizador. Montar o anel trava. Position the support plate (clutch body) and the synchronizer ring. Heat the synchronizer body to 120ºC and install it on the support with the inner salience pointing downwards. Make sure if the synchronizer ring are fitted completeley. Place the locking ring.
Montar a luva de engate com a saliência externa voltada para cima. Montar os pressionadores com as molas. Montar o anel sincronizador. Install the sliding sleeve with the outer salience pointing upwards. Place the plungers with the springs. Install the synchronizer ring.
Aquecer o corpo de engate a 120ºC e montá-lo no eixo até encostar no corpo de sincronização. Heat the clutch body to 120ºC and install it on the shaft until it abuts to the synchronizer body.
Montar a engrenagem sem fim do velocímetro ou conforme a versão, a arruela de impulsos (com o rebaixo voltado para cima) do velocímetro eletrônico. Em seguida posicionar o garfo com as pastilhas. Obs.: A haste do garfo deverá ser posicionada no rebaixo maior da placa suporte.
Install the speedometer worm gear or depending on the version the electronic speedometer impulse washer (with the recess faced upwards) Afterwards position the gearshift forks with the sliding pads. Note: The fork rod must be positoned on the upper recess of the support plate.
Montar a carcaça do GP sobre o conjunto, encaixando-a nos pinos-guia da placa suporte. Install the GP housing on the set , by fitting them in the guide pins of the support plate.
Montar o retentor de lábio duplo na tampa utilizando a ferramenta 9X56 000 865.
Install the double lip shaft seal on the cover using the tool 9X56 000 865.
Ajuste da Tampa do GP Medida "A" Medir a distância entre a face da carcaça e o rebaixo. Adicionar a este valor a espessura da junta. GP cover adjustment. Measurement “A” Measure distance between the housing face and the recess. Add to this value the gasket thckiness.
Medida "B" Medir a distância entre a face da tampa e o rebaixo. Somar A+B e subtrair a medida do rolamento. O valor encontrado será a espessura do calço O calço poderá ser 0,05 a 0,15 mm menor que o valor encontrado. Measurement “B” Measure the distance between the cover face and the recess. Add up A+B and subtract the bearing measurement. The value obtained must be the shim thckiness. The shim can be 0,05 to 0,15 mm less than the value obtained.
Posicionar o calço determinado. Em seguida montar o rolamento na tampa. Position the selected shim. Afterwards install the bearing on the cover.
Montar a tampa na carcaça e apertar os parafusos com 49Nm. Install the cover on the housing and tighten the screws with 49Nm.
Instalar o adaptador 9X20 500 008 no eixo e com a ferramenta 9X95 000 102, montar o flange de saída. Install the adaptor 9X20 500 008 on the shaft and with the tool 9X95 000 102, install the output flange.
Montar o anel de vedação. Em seguida colocar a arruela de encosto, os parafusos e apertálos com 120 Nm. Obs.: As roscas do portador das planetárias são auto-travantes e portanto, não é mais necessário travar os parafusos com chapa trava.
Mount the sealing ring. Then place the thrust washer, the screws and tighten them to 120 Nm. Note: The threads of the planet carrier are self-locking, so the use of a locking plate to lock the screws is unnecessary.
Com a ferramenta 9X95 000 106, montar um novo retentor na conexão do pinhão do velocímetro. Em seguida montar o pinhão completo com novo anel de vedação e apertar a conexão com 120 Nm. With the aid of tool 9X95 000 106, install a new shaft seal in the speedometer pinion connection . Afterwards, install the complete pinion with new sealing ring and tighten the connection to a torque of 120Nm.
Colocar uma junta nova na carcaça e com auxílio de uma talha e um gancho, instalar o GP paralelamente até que os pinosguia se encaixem em seus respectivos furos. Para facilitar a montagem, girar pelo flange levemente, afim de engrenar a engrenagem solar com as planetárias. Em seguida, colocar e apertar os parafusos com 49 Nm. Obs.: Pressionar o pino Interlock para facilitar essa montagem.
Place a new gasket on the housing and with the aid of a tackle and a hook, install the GP parallely until the guide pins fit in the respective bores accordingly. In order to facilitate the assembly, turn lightly by the flange to put into the sun gear with the planets. Afterwards, place and tighten the screws wih 49Nm. Note: Press the interlock pin to make the assembly easier.
Montar um novo retentor da haste de engate do GP, com a ferramenta 9X95 000 218.
Install a new shaft seal of the GP coupling rod, usign the tool 9X95 000 218.
Montar no pistão o anel guia e os aneis de vedação com os lábios voltados para fora, com relação ao pistão. Em seguida montar o pistão na haste de engate, a porca e apertála com 160 Nm. Install the guide pin on the piston and the sealing rings with lips pointing outward, with relation to the piston. Afterwards, install the piston on the coupling rod, the nut and tighten it to a torque of 160Nm.
Posicionar os aneis de vedação no cilindro e montá-lo na carcaça observando a coincidência dos furos de passagem de ar. Colocar os parafusos com arruelas e apertá-los com 49 Nm. Position the sealing rings on the cylinder and install it in the housing checking the coincidence of the air passage bores; Place the screws with washers an tighten them to a torque of 49Nm.
Montar um novo retentor no cilindro de engate do split com a ferramenta 9X95 000 218.
Install a new shaft seal on the split ring coupling cylinder, with the aid of the tool 9X95 000 218.
Montar um novo anel de vedação no cilindro e montá-lo na carcaça. Obs.: Utilizar a ferramenta 9X56 000 866 para proteger o lábio do retentor. Place a new sealing ring on the cylinder and fit it in the housing. Note: Use the tool 9X56 000 866 to protect the shaft seal lip.
Montar o pistão com novo anel de vedação duplo no cilindro e na haste de engate do split. Em seguida colocar a porca e a pertá-la com 160 Nm. Install the piston with new double sealing ring in the cylinder and in the split ring coupling rod. Afterwards. place the nut and tighten it to a torque of 160Nm.
Montar a válvula de engate com aneis de vedação novos, observando a coincidência dos furos de passagem de ar. Em seguida colocar os parafusos com arruelas e apertálos com 25 Nm. Install the coupling valve with new sealing rings checking the coincidence of the air passage bores. Afterwards, place the screws with the washers and tighten them to a torque of 25Nm.
Montar os tubos de ar de acionamento do GP de maneira cruzada. Atenção: Não montar em paralelo. Install the GP actuation air pipes crosswise. Attention: The air pipes must not be installed in parallel.
Attention: Before installing the taper plugs (drain and filler), it is necessary to apply a liquid thread sealant (Loctite 570 or similar) according manufacturer's requirements. For tightening torque please see page 24.
